This article describes the printing cycle, the materials and preparations to plan, the comparison with screen printing and other processes, then the Thermoflan machine to select and how to calculate its full cost.

How does pad printing work on packaging?

Marking relies on a two-step transfer, driven by the ink cup, the printing plate and the pad. Each component affects the final result. Once the design is deposited, drying determines when the packaging can be handled.

From inking the plate to transfer

Pad printing is an indirect printing process. A silicone pad picks up the ink held in the recesses of an etched plate, that is, a plate that carries the design in intaglio. The pad then transfers this ink onto the packaging. The cycle proceeds as follows:

Inking and doctoring: the ink cup deposits ink on the plate, then its doctor ring removes the excess, leaving ink only in the etched areas.

Pick-up: the pad comes into contact with the plate and takes up the ink contained in the etching.

Transfer: the pad then comes into contact with the packaging and transfers the design onto it.

The cycle transfers only one color at a time. A multicolor design may therefore require successive printings, with careful registration between passes.

The role of the pad and the setup

The shape, volume, hardness and pressure of the pad determine the precision of the design. Conversely, excessive pressure compresses the pad and can distort the image. Therefore, set the pressure as precisely as possible from the first trials.

To adjust these parameters, Thermoflan offers silicone pads that are round, rectangular, conical or pointed, in standard, antistatic or long-life quality. Their hardness ratings are 00, 0, 5 and 10 Shore. The standard value indicated is 5 Shore A, and the range of silicone pads for pad printing lets you adapt the shape to the target surface.

A well-chosen pad is not enough if the packaging moves under pressure. The fixture must therefore hold it in place without crushing it. In practice, Thermoflan’s two-component setup compound is mixed in equal parts. Once cured, it forms a mold in which the packaging repositions identically with each cycle.

Drying before handling

Drying or curing depends on the ink and the substrate. Depending on the formulation, it relies on evaporation, heat or UV polymerization. For a documented two-component formulation, the print is dry to the touch in 1 to 2 min at 20 °C. Its cross-linking, however, requires 5 to 7 days at 20 °C, or 30 min at 150 °C: touch does not confirm final durability.

To set the ink faster, oven curing is only suitable if the packaging and its contents tolerate the planned temperature. Otherwise, Thermoflan offers an infrared-heated conveyor belt drying tunnel through which the printed parts pass.

Which packaging can be permanently marked?

The durability of the marking depends on three factors: the geometry of the area to be printed, the material and its preparation, and validation on the finished packaging. Each of these factors should be checked before launching the production run.

Accessible materials and geometries

Localized marking suits flat, convex, concave or slightly textured surfaces. Thermoflan specifically mentions bottles, caps, lids, cream jars and lipstick tubes. On complex surfaces, near a neck, in a narrow recess or on an edge, check the pad’s access, the area actually in contact, and the distortion of the design at its final location.

In terms of materials, Thermoflan machines can mark plastic parts in ABS, PVC, polycarbonate, polypropylene or polyethylene, provided a suitable ink and process are used. They can also mark glass or ceramic containers, subject to the same condition. Metal or paperboard packaging, films and labels do not necessarily fall under the same process.

Preparing plastic for adhesion

Adhesion depends on the combination of the actual material, its surface condition and the ink. Compatibility observed on a test specimen therefore does not qualify a molded plastic bottle that is filled and stacked. Before printing, identify the resin and its batch, then remove dust, grease, handling marks and release agents, which can prevent the ink from properly covering the surface. On PE and PP, corona, plasma or flame treatment can improve adhesion. Whether it is needed, however, depends on the ink: some formulations are designed for pretreated substrates, while others are designed for untreated PP.

Qualifying durability and the finished packaging

A proof approved on the actual packaging fixes the visual and the control criteria. Durability tests then cover representative batches and the foreseen stresses: rubbing, water, packed product, stacking. The NF EN ISO 2409 standard describes a cross-cut test that classifies a coating’s resistance to peeling, without measuring an adhesion force. On a curved or flexible bottle, the relevance of this test still needs to be verified.

For food packaging, a printable material is not necessarily compliant. Regulation (EC) No 1935/2004 governs the transfer of constituents to food. In addition, Regulation (EC) No 2023/2006 requires, for an ink applied to the outer surface, that migration through the substrate and set-off onto the surface in contact with food be prevented.

Why choose pad printing for your packaging

Localized marking on flat, convex, concave or slightly textured surfaces

Machines available in manual or fully automated versions

Compatible with a wide variety of industrial materials

Ideal for small and medium-sized personalization runs

When should you prefer screen printing or another process?

The choice between pad printing and another process depends on the size of the design, the opacity required and the number of visuals. The limits specific to the pad set the starting point for the comparison.

Limits of the pad-printed design

Industrial pad printing deserves a test for a small design on a curved or irregular part. However, the flexibility of the pad does not guarantee access to all relief, and too pronounced a relief hinders transfer.

Deposition poses another limit. On a dark background, the thin ink layer may appear slightly translucent. Large solid areas may also require halftoning that remains visible on the final design.

This printing technique lends itself less well to gradients and complex photographs than UV or digital printing.

Comparing the design with screen printing

Screen printing forces ink through the open areas of a screen, pushed by a squeegee. It can thus deposit a thicker layer than the pad, which directly addresses the lack of opacity mentioned above.

The difference lies in the extent and accessibility of the area. For an extended design or an opaque solid area on an accessible surface, screen printing deserves a comparison. With a suitable setup, it can also print the cylindrical body of a bottle.

A continuous 360° design on a cylindrical body therefore calls for studying rotary screen printing or sleeving. Each color, however, requires its own screen, which adds to the preparation of a multicolor design.

Positioning Thermoflan’s other solutions

Direct digital printing makes it possible to explore personalization with variable or multicolor visuals, without a fixed plate. Its feasibility depends on the geometry the machine allows and on durability on the actual material. Conversely, laser engraving removes or modifies material without adding ink. Check the contrast obtained and the effect of the marking on the packaging’s integrity.

Three other techniques serve distinct purposes. Hot stamping transfers a foil by heat and pressure. Sublimation drives a heat-transferred visual into the product, while doming deposits a raised resin over an already printed visual, without printing it.

Which Thermoflan machine should you choose, and at what cost?

The level of automation is chosen according to volumes and the number of colors. The configuration is then validated on the actual part, and cost should be reasoned per compliant part rather than by displayed output rate.

Matching automation to production runs

Thermoflan offers its range of pad printing machines in three levels, from the prototyping workshop to the production line:

Manual: the operator triggers the cycle, a solution suited to prototypes, small runs and frequent changes of reference.

Semi-automatic Universal: the machine runs the cycle, but the operator continues to position each part.

Pro automatic: 1 to 6 colors, with possible integration into an industrial marking line.

Output rates stated by Thermoflan vary with the size and complexity of the parts, the number of colors and the degree of automation.

Range

Output rate stated by Thermoflan

Variation factors

Manual

Approx. 100 to 500 pieces/h

Size and complexity of the objects

Universal

Approx. 500 to 1,000 pieces/h

Part, positioning, number of colors

Pro

Up to 5,000 pieces/h or more

Automation, marking complexity

Check the configuration on the part

For bottles, flasks and cups, the TTN 200 Ovale Universal with oval ink cup has a 90 × 190 mm ink cup. It marks up to 80 × 180 mm. Its datasheet states 2,000 prints per hour, a figure that does not guarantee as many conforming parts once loading and inspection are taken into account.

Its gooseneck extends 150 mm, and a micrometer-adjustable XY table is used to position the marking. Independent pressure settings, on the cliché and on the object, further help fine-tune the transfer. To compare two configurations, measure conforming parts per hour, cliché and ink-colour changes, scrap, interventions and drying time, rather than only the cycle times announced by the manufacturer.

Calculate the full marking cost

The fixed cost covers file preparation, tests, the proof, the cliché (printing plate), positioning and settings. In Thermoflan’s example, a €15 cliché alone represents €1.50 per part for 10 objects. For 100 objects, it drops to €0.15 per part.

The running cost then depends on the quantity per version, the number of passes, loading, the actual output rate, drying, inspections, scrap and rework. Depending on the setup, add ink, thinners, cleaning, pretreatment, pad replacement, ventilation and waste. When the same packaging, the same decoration and the same handling protocol are used as the basis, the costs per conforming part become comparable.

Find your pad printing machine

Manual, Universal or Pro: Thermoflan helps you choose the level of automation that suits your packaging and production runs.

View the catalogue

Frequently asked questions

How long should a pad-printed marking be left to dry on a glass or metal container?

On glass and metal, drying is generally longer, often 48 to 72 hours.
